R&D Capability

Six R&D directions for new-energy HV power distribution — e-lock design, terminal design, HV electric design, aluminium conductor technology, CAE simulation and test capability — forming a complete design-simulation-test loop.

Modular e-lock platform
Lock structure concept
Key parts (motor / gear set)
Installation & applications
01 · E-Lock Design

E-Lock Design

Full in-house capability for vehicle-grade e-lock development: design definition of key parts such as motor, gear set and micro switch, through lock structure and control strategy, to validation. A modular platform covers GB, European and NACS series, providing one e-lock solution for EVs, charging stations and wall boxes.

  • In-house design of key parts: motor, gearbox, latch and micro switch selection and definition
  • Modular platform: GB / European / NACS series share one platform, shortening lead time and part variety
  • Forward development flow: requirement breakdown, concept, detail design, prototype, validation loop
  • Adaptation to AC piles, DC piles, wall boxes and portable chargers

02 · Terminal Design

Terminal Design

Definition and design know-how for charging inlet terminals: three generations developed — stamped, slotted and cold-headed terminals — forming DTN fast/slow charging strategies and replaceable terminal solutions. Stamped terminals meet 10,000 mating cycles; DFM, tooling design and process implementation are in-house.

  • Product series: stamped, slotted and cold-headed terminals from three generations of know-how
  • Fast/slow charging strategy: replaceable terminal solutions by current rating
  • Validation: 10,000 mating cycles, with contact resistance and temperature rise checked together
  • Manufacturing synergy: DFM review, tooling design and process implementation in one team
3D routing & layout
HV component selection
Current analysis & validation
System-level SYS check
03 · HV Electric Design

HV Electric Design

End-to-end HV electrical design: component selection, current analysis and validation, 3D routing (layout) and system-level (SYS) verification, ensuring the high-current path meets vehicle requirements for ampacity, temperature rise, voltage drop and clearances.

  • Component selection: connectors, contactors, fuses and cable specification matching
  • Current analysis & validation: ampacity, temperature rise, contact resistance, voltage drop
  • 3D layout: routing, installation space, bend radius and fixation points
  • System-level check: SYS architecture with current validation

04 · HV Aluminum Conductor Tech.

HV Aluminium Conductor Technology

Aluminium busbar fast-charging harnesses are lighter, lower cost, better cooled, space saving and automation friendly, meeting customer ultra-fast charging needs. Busbar harness concept and key component design are complete, with patents filed against benchmark solutions.

  • Key figures: relative bend radius R/t ≥ 1; busbar temperature difference < 37.9 °C; part tolerance controlled to ± 2 mm
  • Key components: direct connection, connector, inlet, grommet, fixation, protection, bending and reserved shielding design
  • Material & process research: bending characteristics, arrangement and combination, material parameters
  • Cu-Al dissimilar joining: ultrasonic welding and electromagnetic pulse welding (50 mm² aluminium cable to copper terminal, insulated crimp wing terminal)
  • Fatigue reliability: bending fatigue life simulation, bending fatigue test and S-N curve

CAE Simulation Capability

A CAE simulation system covering structural, thermal, electrical and fatigue multi-physics analyses moves the design-simulation-test loop into early development, cutting prototype iterations and lead time. Typical uses: cable bending fatigue life simulation, layout verification and animation studies.

  • Multi-physics simulation: structural strength, thermal management, electrical performance, fatigue life
  • Cable bending fatigue life simulation and S-N curve fitting
  • Layout verification and interference checking (3D layout review)
  • Animation studies: motion and failure visualisation for design reviews

06 · Test Capability · CNAS

Test Capability

The CNAS-accredited laboratory validates products across four test categories — environmental, electrical, mechanical and material performance — covering components through assemblies, providing third-party accredited testing and reports that cross-check the simulation results.

  • Four-category test matrix: environmental, electrical, mechanical and material performance
  • Specialised tests: e-lock comprehensive performance, high-power liquid-cooled charging, data transmission
  • Cross-checked with simulation data to close the simulation-test loop

Key R&D Programme

Wuhan key R&D programme "Key technologies of high-voltage high-power charging aluminium conductors for new-energy vehicles" (No. 2024010702030118), with granted invention patents on image-based weld quality inspection for Cu-Al dissimilar metals and on a high-power charging aluminium conductor connection device. Starting from lightweighting and dissimilar-metal joining, the project defines three technical problems (oxide-driven contact resistance rise, Cu-Al galvanic corrosion, high-reliability Cu-Al welding) and three overall goals: overcome aluminium creep, solve Cu-Al welding, and control contact resistance within a proper range.
